Redefining Excellence: Pioneering Maintenance and Operations in a Changing World

Redefining Excellence: Pioneering Maintenance and Operations in a Changing World

As the sun sets behind the horizon and industries worldwide hum with life, the South African landscape stands as an integral player on this global stage. This nation, rich in history, blessed with natural beauty, and brimming with industries, has embarked on a journey, one that is marked not just by its successes, but by the challenges it must overcome.

The Maintenance Conundrum:

For 23 years, I've navigated this complex landscape, experiencing the challenges and opportunities that the industry offers. I've met fascinating individuals, been a witness to remarkable achievements, and observed puzzling phenomena. But there's one constant, a thread that runs through every interaction, every incident, an overarching ignorance and indifference toward the discipline of maintenance.

The Knowledge Chasm:

I once asked a maintenance foreman what MTTR meant to him, and I watched as confusion painted a rainbow on his face. His blank expression spoke volumes. When I mentioned MTBF, his response was equally perplexing, as he mistook it for a social media term and continued by proudly noting that he is not on any social media platforms. This, although astounding, unfortunately, wasn't an isolated incident.?

Maintenance foremen and site reliability engineers as examples, often walk past the signs of impending equipment failure, the screeching conveyors, the shredding belts, and the idlers in distress just as an example experienced most recently. It's as if the fundamental principles of maintenance have become the missing chapters in their industry playbook.?

The Global Landscape:

But this isn't just a South African dilemma, it's a global challenge. Worldwide, maintenance concepts and metrics remain misunderstood and underutilized, even by those who should know better. This deficiency extends beyond borders, leaving a universal gap in maintenance knowledge and practice.?

The Critical Role of Maintenance Metrics:

Here's where statistics come into play. When we compare South Africa's approach to maintenance with the global landscape, the disparities become evident.

Let's consider a few crucial statistics:?

1. Investment in Education: South Africa's investment in maintenance education and awareness campaigns lags behind many developed countries. While nations like Germany, the United States, and Japan prioritize maintenance training and certification, and make sure that the learnings are put to use in their operations, South Africa still has room for growth, as we tend to treat the exercise as a tick box type process to ensure adherence to KPI's.?Then when the training and development activities are done with, it's all forgotten about and the operations continue to fight fires.

2. Reactive vs. Proactive Maintenance: The global trend is shifting towards proactive maintenance, focusing on predictive and preventive strategies. However, in our local industries, the notion is to continue to grapple with reactive approaches, resulting in higher downtime and maintenance costs. From the articles online about load-shedding due to failures and breakdowns, recalls on products, and constant service delivery issues it is evident that the value system here on our shores is skewed, blatantly skewed!

3. Maintenance Metrics Utilization: In countries with advanced maintenance practices, metrics like MTBF, MTTR, OEE, and RCA are not just understood but they are integrated into everyday operations. These are such powerful metrics that can and will unlock so much critical insight to make informed decisions and yet there's a notable knowledge gap regarding these metrics.?I mean, you know that it's bad when your foreman thinks that a maintenance metric has something to do with Facebook and when your site reliability engineer has what it takes to star in a modern-day remake of the 1989 movie "See No Evil, Hear No Evil".

4. Business Priorities: Internationally, many businesses prioritize the long-term benefits of maintenance, emphasizing efficiency, reliability, and safety. In this beautiful land of ours, there's often a more pronounced focus on immediate cost savings, and it's not even the good type, it's the type that lines pockets. while industries elsewhere are focused on growth, efficiency, and continuous improvements to name just a few, there are many that exist within organizations to just fill their pockets and sacrifice the environments within which they exist. That is why in 2023 you have the largest companies on the planet with operations based here in South Africa that hire people who pose behind titles, it's because the priorities are not where they should be.

5. Foreign Entity Influence: Foreign entities are increasingly taking control of South African industrial operations due to the local climate's challenges. While global businesses are harnessing maintenance best practices, local entities sometimes struggle to adapt, and while this struggle to adapt continues we will find that our ability to produce what we want to produce the way that we want to produce using our own resources will be but a distant dream, owned by a foreign entity. This may come across as being harsh but you cannot lead with "Proudly South African" if you are not in control of your own ship! Currently, we are seen as mere entertainment on the global stage and this needs to change. Proudly South Africa/n needs to mean something again and for the right reasons.

The Call for Change:?

The world watches as South Africa's industries face these challenges. The time has come for change, a shift in mindset that places maintenance knowledge, training, and practice at the forefront. It's a call to action for South Africans to bridge the knowledge gap and align with global best practices. Change can be daunting for many, but embracing the change you wish to see in the world is a positive step. To be candid, if you hold a position of power or decision-making and haven't adapted to the evolving environment or the necessary changes for the greater good, it might be worth considering whether stepping aside and allowing others to lead is the best course of action.

The Key Metrics that Matter:?

At the heart of efficient maintenance practices lie key metrics and analysis tools. These metrics are more than just abstract concepts, they are the compass guiding the industry toward excellence.

Let's delve into some of the core metrics:?

1. MTBF - Mean Time Between Failures: In countries where maintenance is taken far more seriously, MTBF is way more than just an acronym, it's a lifeline. Understanding the time between equipment failures allows businesses to plan and execute maintenance activities with precision. It's a metric that minimizes downtime, ensuring optimal equipment performance. Yet, in our local industries, the knowledge gap surrounding MTBF is striking.?

2. MTTR - Mean Time To Repair: The global industry has long recognized MTTR as a cornerstone in minimizing downtime. It measures the time it takes to bring equipment back into operation after a failure. Fast, efficient repairs can be the difference between minor inconveniences and significant losses. But when a maintenance foreman mistakes MTTR for an enigma, it's evident that the knowledge chasm is deep.?

3. OEE - Overall Equipment Effectiveness: OEE is the heartbeat of modern maintenance. It integrates availability, performance, and quality metrics into a single indicator. Businesses worldwide utilize OEE to optimize equipment performance, reduce waste, and enhance efficiency. Yet, it is evident that within our local industries, the full potential of OEE often goes untapped.?

4. RCA - Root Cause Analysis: Root Cause Analysis is a critical tool for understanding why equipment failures occur. Globally, this methodology is applied to prevent recurring issues, enhance safety, and maximize equipment longevity. However, a lack of familiarity with RCA, or in many cases not understanding the true importance of RCA, leads to missed opportunities for improvement.?In my time I have witnessed maintenance teams just going through the motions on this just to silence their bosses and it is a crying shame!

5. FMEA - Failure Modes and Effects Analysis: FMEA is the guardian of reliability. It identifies potential failure modes and their effects, allowing businesses to proactively address vulnerabilities. While international industries use FMEA to build robust maintenance strategies, its significance often escapes our local on-site industrial practitioners.?

A Shift in Mindset: The Power of Knowledge:?

The truth is, that South Africa stands at a crossroads. The path forward is clear, investment in education, a shift from reactive to proactive maintenance, getting our priorities in order, and a firm grasp of essential metrics like MTBF, MTTR, OEE, RCA, and FMEA. These metrics aren't mere jargon, they are the language of efficiency and reliability. The choice to embrace this language lies in the hands of each industry professional.?

As someone who has walked the intricate paths of the industry, I've witnessed the consequences of ignorance and indifference. But I've also seen the transformative power of knowledge. The global industry moves forward, and South Africa can choose to be a part of this progress. It's a call to action for every maintenance practitioner and leader to understand and implement these metrics.?

The Road Ahead:?

Let's remember that the global business climate is evolving. In South Africa, there's a need for a radical shift in priorities, from short-term and personal gains to long-term value for the greater good. The world is embracing maintenance and operational excellence, recognizing it as a strategic investment. The pockets of change are growing, but the choice to be different rests with each individual and organization.?

The statistics may reveal disparities, but they also unveil opportunities. It's a journey that starts with learning, evolves through understanding, and culminates in action. It's a journey that can redefine South Africa's place on the global maintenance stage.?

Bridging the Knowledge Gap:?

South Africa's journey toward embracing maintenance knowledge is a path that can redefine industries and secure a prosperous future. The question that lingers is how to bridge the knowledge gap and ignite a cultural shift toward excellence.?

Investing in Education: The foundation of change lies in education. Our industries need to prioritize maintenance education and awareness campaigns. In nations renowned for their maintenance practices, investing in the development of maintenance professionals is a cornerstone of success. Recognized certifications and training programs provide the essential building blocks to understanding maintenance metrics.?

Shifting to Proactive Maintenance: The global trend is clear, proactive maintenance minimizes downtime, enhances reliability, and maximizes safety. Our businesses need to transition from a reactive mindset to a proactive one. Embracing predictive and preventive maintenance strategies becomes imperative. This shift not only saves costs in the long run but also ensures smoother operations.?

Implementing Metrics: Metrics like MTBF, MTTR, OEE, RCA, and FMEA are not just concepts to be understood, they are tools to be unpacked and implemented. Our industries should incorporate these metrics into their maintenance practices. These metrics guide the identification of weaknesses, improve equipment reliability, and optimize overall equipment effectiveness.?

The Role of Leadership: Leadership plays a pivotal role in driving change. As decision-makers prioritize maintenance education and best practices, their organizations can become pioneers of efficiency. Setting the tone from the top ensures that maintenance knowledge is not just understood but also embedded in the company's DNA.?I cannot stress this next point enough, if you hold a position of power or decision-making and haven't adapted to the evolving environment or the necessary changes for the greater good, it might be worth considering whether stepping aside and allowing others to lead is the best course of action.

A Pioneering South Africa:?

Our journey toward a brighter maintenance future is not an isolated one. The world watches with anticipation. It's a journey that requires the participation of every industry professional, every decision-maker, and every enthusiast.?

The global business climate is changing, and we as South Africans can choose to be a pioneer of excellence. The choice to embrace maintenance knowledge and best practices is the choice to secure efficiency, reliability, and safety. It's a choice to create a thriving environment for industry, one where growth is not just a goal but a reality.?

A Future of Excellence:?

As I look back at my 23-year journey, I'm filled with hope. Despite the challenges, the persistent knowledge gap, and the indifference that we often encounter, there is a glimmer of potential. South Africa has the capacity to transform its maintenance landscape, stand alongside the global leaders, and make a difference.?

The path may be steep, but it's navigable. It's a path of learning, understanding, and action. The statistics that once reflected disparities can now reflect progress.
