One of the biggest challenges the cement industry faces today is it’s the huge carbon footprint. Cement Industry produces almost 8% of the global greenhouse gases. Clinker Substitution

The intrinsic calcination process of converting limestone clinker to cement accounts for as much as 60% of the industry's CO2 emissions. This is one of the first levers of choice for decarbonisation in the industry as it results in significant reduction of emissions with little effort and resources. Holcim reports that utilizing SCMs helps them avoid approximately 6 million tonnes of CO2 emissions annually. Some regions have seen up to 60% of energy needs in cement production met through AFR, showcasing substantial adoption driven by regulatory incentives and environmental considerations. In Holcim Spain's Villaluenga plant through bypass implementation, AFR usage was increased from zero to 75% with the intervention of GlobBULK experts.

Digitalization and Process Optimization

The integration of digital technologies, including IoT, AI and machine learning is optimizing cement production processes. Digital twins, predictive maintenance, and real-time analytics enable more precise control over resource use, thereby reducing waste and emissions. A study by McKinsey shows a margin gain of $4 to $9 per ton of cement by pursuing digitization and sustainability levers in a typical cement plant.

Development of Low-Carbon Cements

The production of green cement, such as limestone calcined clay cement (LC3), is gaining traction. LC3 can reduce CO2 emissions by up to 40% compared to traditional Portland cement. The most significant impact of LC3 could be in the developing countries particularly in Africa, where rapid population growth and limited clinker resources pose challenges. LC3’s use of locally sourced clays could empower these regions with sustainable, affordable construction solutions, fostering local industries and reducing reliance on clinker imports. However, widespread commercial adoption is still limited due to technical, economic, and market acceptance challenges and also by the availability of calcined clay close to the cement plants.

Sustainable Supply Chain and Circular Economy Initiatives

Sustainability extends beyond production. Holistic approaches to supply chain management, including the use of sustainable transportation methods and the recycling of concrete, are fast becoming standard industry practice. The use of recycled aggregates from demolition waste is a key component of circular economy strategies. For example, in Japan, the recycling rate for concrete waste exceeds 90%, significantly reducing the need for virgin materials and associated environmental impacts. However, these initiatives are not yet universally adopted in or standardized across the industry.

Carbon Capture, Utilization and Storage (CCUS)

The latest big idea being talked in the cement circles is about Carbon capture, utilisation and storage (CCUS). The idea is to capture CO2, store it or utilize it for producing carbonates for construction material illustrating a shift towards a circular carbon economy. Heidelberg Material's project at its Brevik plant in Norway aims to capture 400,000 tonnes of CO2 annually—about 50% of the plant's emissions. Closer home, Emirates Steel Arkan has a CCS plant in operation where it's CO2?feed stream is compressed, dehydrated and then pumped through 50km of pipeline before being injected in an onshore field. Despite its high potential, CCUS is still in the pilot and demonstration phases for most cement producers, with high costs and technical challenges limiting widespread use. For a cement company to do a CCUS project today is not viable unless it has significant grants from the Government.
