???ISRO Achieves Breakthrough in Additive Manufacturing for Rocket Engines On May 9, 2024, the Indian Space Research Organisation (ISRO) achieved a significant milestone by successfully conducting long-duration hot tests of a liquid rocket engine manufactured using Additive Manufacturing (AM) technology. The engine in question is the PS4 engine, which serves as part of the PSLV (Polar Satellite Launch Vehicle) upper stage. Here are the key highlights of this achievement: Conventional vs. Additive Manufacturing: The PS4 engine was previously manufactured using conventional machining and welding techniques. With the adoption of Additive Manufacturing, the engine’s design was reimagined, resulting in several advantages. Advantages of Additive Manufacturing: Reduced Part Count:?The Laser Powder Bed Fusion technique allowed ISRO to consolidate the engine’s components from 14 parts to a single-piece design. Elimination of Weld Joints:?By avoiding 19 weld joints, the AM approach improved structural integrity and reliability. Raw Material Savings:?Additive Manufacturing reduced raw material usage significantly. Instead of 565 kg of forgings and sheets, only 13.7 kg of metal powder was needed. 60% Reduction in Production Time:?The streamlined manufacturing process led to faster production. Engine Details: The PS4 engine uses earth-storable bipropellant combinations: Nitrogen Tetroxide as the oxidizer and Mono Methyl Hydrazine as the fuel. It operates in a pressure-fed mode and provides a thrust of 7.33 kN in vacuum conditions. The engine serves both as the fourth stage of the PSLV and as part of the Reaction Control System (RCS) for the first stage (PS1). Testing and Validation: The engine underwent rigorous testing at the ISRO Propulsion Complex in Mahendragiri. Prior to the long-duration hot test, the injector head was successfully tested. Detailed flow and thermal modelling, structural simulations, and cold flow characterization were performed to ensure confidence in the engine’s performance. This achievement marks a leap forward in space propulsion technology, demonstrating India’s prowess in additive manufacturing and its commitment to innovation. An Inside Look at World's Largest Carbon Fiber Rocket-Building Machine?? The 90-tonne Automated Fiber Placement (AFP) machine has been custom-designed and built for Rocket Lab and is expected to save around 150,000 manufacturing hours in the Neutron rocket’s production process. The AFP machine will enable Rocket Lab to automate production of the largest carbon composite rocket structures in history. The new machine will automate the production of all large composite structures of the Neutron launch vehicle including the panels that make up the 91 ft (28 meter) length interstage and fairing, 22.9 ft (7 meter) diameter first stage, and the 16.4 ft (5 meter) diameter second stage tank. The autonomous machine can move up to 98 ft (30 meters) in length and lay down continuous carbon fiber composite at a rate of 328 ft (100 meters) per minute. The AFP machine also has a fully automated real-time inspection system that hunts for miniscule defects throughout the laminated carbon composite and alerts the machine operator of any issues before the machine begins laying down the next layer, providing additional assurance that these critical structures of the launch vehicle meet Rocket Lab’s high-quality standards required for reusable Neutron launches. Exciting to see the progress with Victoria University of Wellington, Paihau-Robinson Research Institute that HyFlux continues with its endeavours into determining a cleaner approach to Marine Propulsion. Interesting to see Wood Mackenzie suggesting Maritime maybe a significant off-taker for Hydrogen, alongside Ammonia. Which ever direction, hydrogen a key ingredient for the energy transition and route to Net Zero in general, it is probably time to look at it as a common denominator, beyond aviation and individual sectors or solutions, one we will probably all do need access to, to deliver the longer term, either as a feedstock or possibly a fuel. We need a systems approach to this and Hydrogen SouthWest with companies like Baker Hughes have been modelling this for Aviation, and other industries like Industrial Green Steel, and it would be interesting to know if anyone is working on the Systems model as Aviation Impact Accelerator (AIA) is within Aviation for Maritime? I know Ecomar has set out 'At Ecomar Propulsion, we have come to the conclusion that for the next decade or longer, the only viable energy carrier for?inshore vessels?below 300GWT is hydrogen. Mid-sized vessels 250 – 500GWT have a choice to make between hydrogen and methanol and larger vessels will undoubtedly need to select between Methanol and Ammonia...For larger vessels, hydrogen is a realistic and cost-effective solution. This applies particularly for ferries and coastal craft. Scale-resolving simulation of the AA-2 launch abort vehicle where abort is triggered at a low altitude while traveling at transonic speed and high angle of attack. The video shows passive particles seeded at the nozzle exit planes to highlight the hot, high-speed turbulent exhaust plumes of the abort motor that flow along the side of the LAS and generate strong vibrations on the vehicle.
