Depending on your steam system, there are 9 - 11 steps to follow in a precise order when starting an industrial boiler system. If you don't perform them correctly, it's a BIG DEAL! For example, a rule of thumb, is to maintain the boiler water temperature (or stack temperature) in low fire until it reaches 200 degrees. At that point incrementally increase the firing rate. You should not increase boiler water temperature more than 100 degrees an hour. The manufacturer's manual instructions may not tell you this. In fact, sometimes those instructions will actually put stress on the boiler that leads to leaks and stresses that shorten the life of the boiler. Heating Section Oil and Emulsion In: Entry point for mixed fluid. Heating Coils/Burners: Heat the emulsion to break it down. Free Water: Settles at the bottom as it separates. Gas Out: Gas exits from the top. 2. Surge Section Surge Volume: Manages flow rate fluctuations. Intermediate Settling: Begins initial separation. 3. Coalescing-Settling Section Coalescing Plates: Enhance water droplet coalescence. Clean Oil: Collected at the top. Emulsion: Further separation into oil and water. Treated Water: Settles at the bottom. Outlets and Drains: Drain: Removes sludge. Free Water Out: Separated water exits. Clean Oil Out: Separated oil exits. Treated Water Out: Clean water exits. In essence, the heat treater efficiently separates oil, water, and gas, ensuring optimal recovery and processing.

Burners and flamme recirculation: Based on API-560 the number of burners has direct effects on HEATER operational condition and, of course, HEATER efficiency but to what extent we are permitted to increase the number of burners aside from the heater geometry the burner increase has a direct effect on CAPEX of project. The attached file shows the accurate calculation of problem-solving for the catalytic reformer-fired heater that was designed in 1968 because of the small geometry the licensor decided to use only one burner for it but because of waste of energy, the employer decided to investigate the design and after simulation, it has been determined that because of low flame recirculation the most of hot gases leaves the furnace without heat transferring that is why I have changed the number of burners based on API-560 rules. In the second case, it is completely clear that increasing the number of burners not only can improve the flame recirculation but also the efficiency of the fired heater by up to 10% #processengineering #energyengineering #mechanicalengineering #firedheaters #flame #burner #energysaving #enerymanagement #fluegas

Boiler tube failure is one of the most common causes of forced outages in power plants, with around 40% attributed to steam superheater damage due to material overheating. After 150,000 operational hours, frequent tube failures occurred in the secondary superheater of Boiler. My latest study dives into the technical details of high-pressure boiler superheaters, specifically analyzing the failures in Boiler's secondary superheater. The root cause was traced to short-term overheating caused by inadequate steam flow. A visual inspection and borescope review revealed that the steam flow splitter in the lower header had come loose, blocking a tube outlet and leading to sudden overheating. After relocating the splitter plate to its original position, the boiler resumed normal operation. This study also covers a comprehensive review of superheater components and materials, along with the welding procedure for the header.
