In medical device manufacturing, precision isn’t optional—it’s the foundation of performance, reliability, and patient safety. Yet, many manufacturers approach injection molding by designing a tool first and then force-fit a process around its capabilities. This method— also referred to as “processing to a tool”—often leads to inefficiencies, inconsistencies, and unnecessary compromises. At Atalys, we take a fundamentally different approach: we “tool to a process.” Instead of designing tools in isolation, we first determine the optimal processing window for a given part—factoring in material properties, performance requirements, and long-term manufacturability. Only then do we design and build a tool that fits the process, rather than forcing a process to conform to a tool’s limitations. Tooling to a process yields several benefits: Higher Precision and Repeatability. By engineering the tool to match the most stable and efficient process, we ensure exceptional dimensional accuracy and tight tolerances, critical for minimally invasive surgical devices, drug delivery systems, and robotic-assisted surgical components. Optimized Processing Conditions. Instead of constantly adjusting parameters to compensate for tool limitations, we start with a known, optimized process—eliminating variability, reducing scrap, and ensuring consistently high-quality parts. Greater Manufacturing Efficiency. A tool designed for an optimized process enables shorter cycle times, better material flow, and improved cooling dynamics—all contributing to cost savings and scalable production capacity without compromising quality. Risk Reduction and Regulatory Confidence. In the highly regulated medical device industry, consistency is key. By designing tools around a known and validated process, we eliminate the trial-and-error that can introduce variability, delays, and compliance risks. In an industry where every micron matters, tooling to a process isn’t just an engineering philosophy—it’s a competitive advantage. Our ability to design and build extreme precision tooling specifically to match the best possible processing conditions ensures that medical device OEMs get the highest quality parts with unmatched efficiency and reliability. For decades, many OEMs have relied on offshore manufacturing in China and Mexico to keep costs low. But tariffs are now forcing companies to reconsider their sourcing strategies. Waiting to act is not an option. Companies need redundancy and flexibility in their supply chains, and must take proactive steps without delay. The companies that adapt will protect their margins and maintain their competitive edge. At Atalys, we provide multiple U.S. production facilities for tariff-free, high-precision manufacturing. In addition, we also offer a low-cost country option in the Dominican Republic for labor-intensive medical device components with duty-free access to export markets. Integrated workflows and program management teams across regions ensure a seamless supply chain experience. We can help OEMs de-risk their supply chain with built-in redundancy across our U.S. and nearshore locations so there’s no single point of failure. Our scalable production capacity can handle demand fluctuations, and localized supply chain management ensures reduced lead times and streamlined logistics. In addition, our 10th-generation high-speed automation system is designed for manufacturing components with precision at scale. Our custom automated assembly lines reduce labor costs while increasing efficiency. Furthermore, automated in-line quality inspections eliminate defects and maximize throughput.
