How can you improve the quality of raw materials in plant operations?

In my experience, improving raw material quality begins with a deep dive into our current practices, but it's more than just ticking off boxes. It's about understanding the why behind each process. We meticulously trace the journey of our raw materials, scrutinizing their sources, specifications, and how we handle them. By closely examining performance indicators like yield and defects, we don't just assess our situation; we uncover the root causes behind any issues. This introspective approach empowers us to set achievable goals for refining our operations and delivering top-tier quality in our products.

To enhance raw material quality, assess suppliers rigorously, refine quality control, and collaborate closely for clear standards. Employ continuous improvement tools like Six Sigma, Lean manufacturing, and data analytics to optimize processes and accommodate variations. Strict QC policy's.no tolerance should accepted.if you tolerate one time then you are setting a reference for the next tolerance.so just policy should be go and not go.

First, you want to gain insight as to where you currently stand. From a quality perspective: - How big is the problem? - How often does the problem occur? - How easy is the problem to correct? - How detectable is the problem when non-conforming materials are used? Once you have a solid assessment of where you currently stand, you can then move on to defining where you want your process, and quality to be. At the end of the day, all quality-related actions are about reducing costs, and/or improving sales. Therefore, the implemented solution needs to be cost-efficient.

Typically a testing policy will dictate that: - You test incoming raw materials with each lot. - If a lot fails, you will test multiple samples from that lot. - If two lots fail, then you need to execute quality containment on all of the lots. - The minimum quantity to keep on hand such that you never have to use failed lot numbers.

Optimize storage and handling by maintaining suitable conditions, organizing materials efficiently, and employing proper equipment and procedures. One thing you must know is the storage requirements of your raw materials. For example, some materials are considered to by hygroscopic, meaning that they adsorb water from the air (humidity). If you don't store these raw materials in a humidity controlled environment, then you risk ruining the batch. Next, you need to make sure that there is no possibility of mixing up raw materials that look similar. For example, in investment casting we used 3 different grades of sand (silica). If someone wasn't paying attention, they could easily have mixed up the grades, which would have led to quality problems, and nonconformances. To prevent this, products should not be stored immediately next to each other, should be tape-boxed, and labeled.

Communicate clearly with suppliers about expectations, timelines, and changes. Provide regular updates on demand and inventory levels. Encourage feedback and address issues promptly. You should also validate the results of your supplier by performing independent testing. Next, you need to have a plan of what you will do in the event of a quality rejection. For example, do you have backup materials, or can you source elsewhere? Will a quality rejection of your supplier result in production losses? Be as transparent as possible with your supplier. Let them know your delivery, cost, volume, storage, and quality requirements. Suppliers who know you will purchase a lot will go the extra mile.

As an operations leader, I am constantly looking for continuous improvement opportunities. There are various ways to improve your raw materials. Here are a few: 1. Start by getting information about your current raw materials: - Where are they sourced? - What are the requirements? - How is it processed? 2. Keep your materials clean. Set up a clean room, or an isolation room where you can store your materials. This keeps them free from dust, and other contaminants. 3. Leverage your knowledge of your current raw materials against other suppliers. Check with other suppliers to see if they can provide higher quality materials. Send them any data you have of what you are currently using, how you are using it, and any certificates.

The following steps: 1) The funneling of the suppliers from the list of potential suppliers. 2) Do the pre-evaluation audit of the supplier based on business continuity, cost, delivery, and quality. 3) Get the sample for the evaluation. Align the measurement alignment with suppliers. 4) Conduct the supplier evaluation audit to check the QMS, design, technology, and process capability study. 5) The quality agreement contract signed off 6) Conduct random incoming inspections. 7) Verify and validate the process changes at the supplier end. 8) Share the quality results of the supplier at a defined frequency. 9) In case of quality failure, do the systematic problem-solving. 10) Conduct a re-evaluation audit of the supplier at defined frequency.

Why do you want to improve quality of raw material is an important question to ask first . Is it because of customer complaints, or because competition is using better material or you need better return on cost invested ? If you are clear on the reason for improvement then the direction to work on will also be clear as all three will have different approaches to result in improvement of raw material . Of course we need to analyse past data and then proceed further taking the supplier into confidence in this exercise . BTW for plant operations a very valuable raw material is we ourselves and as a responsible member of organisation we must continuously work on improving ourselves which will help improve many facets of plant operations .

First and foremost thing to consider for improving “raw material quality” is to understand the feed quality specified for the design basis of your plant. 2) Understqnd the Design operating min and max limits on design feed quality. 3) Understqnd the equipment design basis and it’s min / max limits. 4) Inspect your raw material supplier capabilities - if they can supply a ready made feed blend to suit the plant design feed quality. 5) Incase single source for ready made blend is not available, understand the various input component qualities and consider economics of installation of blending / feed preparation facilities in your site. We had 32 types of feed blending facilities at our site.

As per my view, Most critical aspect to improve raw material quality is Supplier Assessment including process capability, SOP adherence, Measuring System effectiveness, Material Testing Method, Process control method, Manpower skill matrix...

While selecting raw materials keep in mind that right selection of raw materials will give right quality and quantity of final product. Points to be considered. 1. Validate vendor.& set the specs. 2. Not only focus main parameters , consider other parameters too , other parameters also will impact the final product. 3. Don't proceed with analysis report, do the product validation with process condition at least 3 consequte batches. 4. Now do the inprocess check with the maximum number and finally check final product. 5. Vendor audit. 6. Consistency in supply. 7. Consider the cost of quality. 8. Set the frequency of internal and external analysis of RM by aligning with annual quality plan(AQP).
