How can you create effective support structures for 3D printed models?

From my experience, supports are very important to make sure the models are in the right shape and dimensions. Sometimes less or no supports are not necessary if the part is printer at an angle. Therefore, it is important to try different positions using the slicer Program.

When talking about 3D printing and supports, we must also remember that depending on the technology and model of the 3D printers, and the material used, the role and importance of support structures vary. For example for SLA printers, in addition to the points that are mentioned above, one crucial factor is to make make sure that the part does not detach from the build plate. This becomes significantly important for taller and heavier parts as well and the parts with smaller surface area within their first layer. In these cases, increasing the exposure time for the first few layers is critical but this will result in loosing the tolerance and accuracy; therefore adding a raft plus sufficient support with a suitable length is the answer.

When creating models using FDM printers, using supports is a major consideration. When printing simple geometric shapes as an operator you may get away with little or no support. However, depending on the complexity of the model, nozzle sizes and the print bed it would be wise to consider supports. The chances of a model failing or a "birds nest" forming is minimised also.

Without supports, these areas may droop or collapse, leading to misshapen or failed prints. In my experience, different slicing software have very different capabilities when it comes to generating supports. It is very important to know the role of the support and carefully inspect the automatically generated support before printing. Most of the slicing software have limitations when it comes to analyzing the part profile and they can make mistakes. If you know the basics about the support structures, sometimes making small changes to the orientation and position of the parts can help the software to generate a more proper support. Designing a support structure in a 3D modeling software or modifying the part’s design is not always possible due to time or your design file, therefore having a good slicing software is critical.

One important feature of modern CAD programs is the ability to add support structures which gives more control over the Print instead of randomly added supports from the Slicer Program. This feature is worth trying and the more you use it, the better it gets with experience.

In my experience, best way is with your own slicer and blocking some interest areas when you consider don't need supports. But it depends by your printer, method and material

Designing support structures manually in 3D software offers you more control. First, identify overhanging and complex areas that require support. Create simple geometric shapes like columns or pyramids to act as supports. Position these under the overhangs, making sure they're well-anchored to the build platform. Adjust the spacing and density to ensure they are neither too dense to remove nor too sparse to be ineffective. If using a dual-extruder, consider designing supports in soluble material for easy removal. Test with a small print to check effectiveness, then iterate as needed. Save supports as a separate file for future modifications, and combine them with your main model for the final print.

From my professional experience, the best compromise between designing the supports in CAD or letting the slicer produce random supports is using a slicer that has the ability to edit the supports after they are generated. That way the necessary supports can be deleted, and some supports can be added where deemed necessary.

I think in FDM printers, being able to use a soluble support instead of a breakable support will give you much more flexibility to properly support any part. But if the printer doesn’t have a second extruder or simply doesn’t support a soluble filament, it’s important to choose the settings so that not only your part is successfully printed but also you can easily and cleanly remove the support. It usually requires a few tries to find the best settings for your 3D printer and your material. In SLA printers, the supports can significantly affect the finishing of the part so where and how the support attached to the part can also make a big difference.

Utilizing support settings is pivotal for successful prints. You have two primary options: automatic or manual. Beginners often opt for the automatic approach, where you can customize parameters like support density, angle, and placement. Higher density provides stability, while lower density eases support removal. Adjust the angle to dictate where supports generate based on overhangs. Some software offers different support types, like tree or grid supports. Consider interface layers to simplify support removal. After configuring settings, generate supports, preview them layer by layer, and fine-tune if needed. Finally, print your model and carefully remove the supports, ensuring both structural integrity and aesthetic quality.

I think one factor that can result in a print failure is the support itself. Since the support structure is usually thin, sometimes tall support structures can easily be disturbed due to printers shaking or even insufficient extrusion, or even extruder’s leakage. It’s always best to avoid too much support structures if the printing quality is not ideal. Sometimes adding an extra part just to be used as a base for the support in the slicing software can significantly reduce the amount of support and guarantee the success of the print.

Here is a checklist you can follow for optimal results: 1- design parts practically, so you compensate the need of supports at an early stage 2-simulate the print in a slicer program and use logic to decide whether a support is necessary or not 3- simulate the print for different angles and faces

Designing support structures for 3D printing demands precision, contingent on printer type (e.g., FDM or Resin), model size, and shape. For FDM printers, prioritizing model-to-plate adhesion is key. I'm using Cura Slicer, selecting 'Tree' support structure, 70% Support Roof Density, and 30% Support Floor Density optimizes this foundation. Strategic support placement minimizes post-processing, like sanding or buffing, ensuring efficient 3D print outcomes.

To optimize support structures for 3D printed models, consider the model's geometry and your 3D printer's capabilities. Use 3D printing software to generate supports, adjusting settings like density and angle for stability and easy removal. If needed, manually add or fine-tune supports. Experiment with model orientations to minimize support requirements, reducing material usage and print time. Explore different support types and, if possible, use water-soluble support materials with dual extrusion. Document successful settings for future reference, streamlining the printing process and ensuring high-quality results.

There are already various well-developed techniques for optimizing support structures. These include tree-like and also structurally optimized support structures, which require significantly less material and less additional printing time. It is important to use appropriate cone structures at the transitions to the component so that simplified removal is guaranteed and the component is not damaged during the support structure removal.

The best supports are the ones that are easily removed by hand. If any difficulty is faced removing supports, then it makes sense to recalibrate the 3D Printer or redesign the supports. In other cases, some soft tools like plyer are needed. In general, it's always important to wear eye protection (Glasses) and hand protection (Gloves)

For models with soluble supports, I suggest dissolving them with solvent or water. Breakaway supports can be removed using pliers or tweezers gently.

Supports can make a break your 3D print. A lot of new tech available to make this process easier than ever. Some things I’ve learned. It’s always good to run a calibration test to define the limits of a material without needing supports. These tests offer overhangs with varying angles to find the ‘limit’ Pla supports are easy to remove, pla- cf is the easiest removal I’ve found PETG and supports do not mix well. You can change the top and bottom clearances to make it slightly easier to remove but surface finish can suffer. The hottest thing right now is using the bambu lab ams where supports are printed in petg for pla and visa versa which remove super easy. You can also use dissolvable-material

Another important aspect is the recycling of support structures in order to keep process costs as low as possible, but also to avoid waste and implement a sustainable process chain accordingly. Further research and innovative approaches are needed here to advance the recycling of materials from support structures or aborted print jobs.
