You’re working on a CAD design for 3D printing. What should you consider to optimize it?

There are two main reasons to produce products in 3D printing: 1) Design evaluation (rapid prototyping) In this, one can select components with percentage infill i.e.hollow sections. Further on which less time consuming moulds ( silicon moulds can be prepared) to produce a small batch of components with the same material to check them. 2) production (no mould or machining required) This is a final process in which the printed part should be final in all respects. In this, designers need to ensure minimum rib structure and material wastage in it. Minimum work after printing means maximum productivity.

Generally a STL file is used after modeling a CAD project. Afterwards which this STL file is then sliced and converted into the gcode to print in the further stages. So it is a fundamental step towards 3D printing a CAD model.

For file format optimization in 3D printing, it's crucial to choose a format that preserves the integrity of the design while being compatible with the printing software and hardware. Formats like STL and OBJ are widely used due to their compatibility with most 3D printers. Ensuring that the file is properly exported with accurate measurements and geometry is essential for successful printing.

Generally the default STL generated by Solidworks and the like is of sufficiently high mesh resolution, it is however worth checking intricate areas where detail may be lost as well as and holes/bosses that require specific tolerances.

Different mesh sizes serve different functions. Based on my experience, the most frequent error is exporting files with excessively large mesh sizes, causing slicer software to malfunction. Properly selecting the mesh resolution will result in a file that's much easier to manage.

This will help to preserve the details during the printing process. Optimising the mesh resolution will take time and experience to get the hang of it. However, I believe that it is something worth working on as lower density mesh results in a smaller file format. In turn, it is helpful in the long run or when the component is very big.

Focus on aspects like minimizing overhangs and supports, designing with proper wall thickness, incorporating fillets and chamfers for strength, and ensuring adequate clearance for moving parts. Additionally, consider orientation and nesting to minimize print time and material usage, and utilize lattice structures or infill patterns to balance strength and material efficiency.

While time and strengths are the most important considerations , most prints are now limited by size of the machine. When you have a large part , orienting it becomes difficult. While diagonally placed parts are used but these depend on functionality. My advice is always familiarize with the printer before starting the design

Print orientation and support are important factors to consider when 3D printing. Selecting a proper orientation minimizes the need or amount of support needed for the print. The type of support (or support pattern), number of supports, and quality of support are also essential factors to consider. Supports affect printing time and quality as having multiple supports means printing more structures. Consider increasing support print speed, minimize support density, and using zigzag or line support patterns.

Orientation and support are the first thing we should always keep in mind while designing anything for 3D printing. It affects the cost, cycle time & in some ways the accuracy of the part. Mesh size and density affects the strength and quality of parts. We always try to minimise support while designing.

Some ways these parameters affect your design are: Strength is really anisotropic. If it's a show piece go with minimum wall thickness and infill. Wall thickness decides the impact strength of your design.

The wall thickness and its uniformity followed by the type of infill pattern and density according to application accounts the most for strength and functionality. For example, A part with aesthetics doesn't require strength so infill with lower volume can be used with lightning pattern infill

Although it can be tough to do upfront, developing high fidelity 3D models of the part(s) that you’re trying to 3D print should save a lot of time and money with 3D printing. Iterate the conceptual designs by modeling both the walls and the infill. Then perform analysis (e.g. FEA) on the concepts to estimate its performance. Take advantage of symmetries (if there is any) as much as possible to cut simulation times.

Wall thickness and infill are 2 factors that help to balance the performance of the component with material savings and component's weight. Depending on the component's purpose, one might want to have a higher infill as that usually helps with the component's strength and durability. However, that will then impact the component's weight and amount of material which results in higher cost. Wall thickness helps with the component's impact strength. A thicker wall can also be helpful if the component needs to go through post processing after the printing.

Depending on the dimensional accuracy of you printer, it is usually good practice to design parts slightly less or more than their exact dimension in order to fit parts together.

Dimensional differences can occur even after the printing process. Factors such as chemical exposure, heat exposure, and mechanical loads can affect the dimensions of your printed parts. These effects are specific to the final application of the parts but are an important factor to consider during the design phase.

Dimensional accuracy is usually dictated by which printing process is the component going to be manufactured by. With that, various technologies will have different accuracy and it is good to factor that in during the design stage so that the component will come out as near net shape as possible.

In my opinion, Material compatibility is another critical factor to consider in 3D printing optimization. Different printing materials have unique properties and requirements, such as temperature resistance and flexibility. Ensuring that the chosen material is compatible with both the printer and the intended application is essential for producing functional and durable 3D-printed objects. Conducting thorough research on material options and testing their compatibility beforehand can help avoid potential issues during the printing process.

Optimizing the geometry of your CAD model for 3D printing is crucial for achieving high-quality prints efficiently. To ensure optimal results, it's essential to minimize unnecessary complexity, such as excessive polygons or curves, which can prolong printing time and introduce errors. Additionally, avoiding thin walls, overhangs, and unsupported structures is vital to maintain the strength and stability of your print. Utilizing tools like Simplify3D, Meshlab, or Netfabb can help reduce polygon count, smooth surfaces, and repair any imperfections in the model. Moreover, employing supports, rafts, or brims can provide additional stability and ensure successful printing of intricate designs.

Beyond print parameters, material choices can affect accuracy, flexibility, and the finish of the resulting model. On the typical FDM printer, you are not just limited to PLA. For flexibility consider TPU (though it can be challenging to print with). Additionally, you may consider other methods to have access to other materials like SLA with high precision resins, or inkjet deposition which often allows for multi-material creations.

Every day, there are new advancements in 3D printing materials, and it is part of the engineer's job to incorporate each material's special considerations into the design phase to successfully produce a well-performing part. Another important point is to thoroughly research the material properties instead of solely relying on common knowledge. For instance, PLA parts are known to deform when exposed to sunlight's heat; however, there are relatively simple thermal treatments that can transform PLA into a material suitable for outdoor use.

Each material has its own ideal use-case, as each material’s properties—such as tensile strength, flexibility, and thermal resistance—vary widely. Understanding these properties and selecting the right material for each project is crucial. For example, PETG might be your go-to for parts requiring durability and chemical resistance, while PLA could be ideal for quick prototyping due to its ease of use and biodegradability.

Before anything else, it's crucial to consider if the product is compatible with your 3D printer. Checking the nozzle size and printing speed is necessary. Additionally, the need for supports to aid in the printing process is vital. From a time management perspective, a thorough assessment of whether the output can be completed within the allocated time is also essential.

It is an important factor to also consider the modularity of the part being printed. If two or more parts have to be assembled post printing, comparability and tolerances also have to be carefully considered. 3. Appropriate temperature has to be maintained for the heating bed for printing. 4. A good releasing agent/glue has to be applied on the bed for ease of releasing the 3D printed part. 5. Appropriate room temperature and cleanliness to be maintained near the printing area.

The first and foremost thing to consider is the size of your printer i.e. the dimension limits. This will help you visualize where the parts need to have breaks and connections (if printing large parts on a small printer). Secondly, the supports and infill needed for the parts, this majorly depends on the material you use, the temperature and the extrusion rate you plan to use. Higher the density of the material more percentage of infill and higher number of supports required.

While 3D printing opens the door to unrestrictive form and organic shapes, if prototyping for eventual output through conventional manufacturing means’s such as injection moulding, cnc milling or turning etc then the part must incorporate design features that allow for the constraints of the manufacturing process. Undercuts and reverse tapers are prime examples that will not be possible with injection moulding. Study and develop an understanding of the manufacturing processes and your designs, 3D modelling and printing will always incorporate true (and valued!) design for manufacture principles.
