en mi trabajo se dio un problema que al momento de estar trabajando un controlador quedo fuera y seguía trabajando por la redundancia se constato que tenia un problema en su alimentación un falso contacto. por las vibraciones del sistema se realizan mantenimientos mensuales

DCS is a system which caters to the need of controlling a whole process or a part of it by creating an architectural network with field device integration, communication and feedback. Some processes which are more sensitive to failures are backed by redundancy. This itself alongside different fall back strategies should be considered in the design period and all points must be tested at the factory acceptance tests, followed by site acceptance tests through field simulations of sensitive inputs. Another crucial thing is the communication with other devices and systems like plant emergency shutdown system, fire/ gas systems etc, to ensure first and foremost that in case of any emergency the DCS is capable of handling process safely.

Well, testing of DCS should be done initially during FAT, SAT, commissioning and startup. During these steps, you have to base your test results on the Functional Design Specifications (FDS) of the client, this is your reference. Any deviation from FDS needs clarification, validation and rectification. You don't test DCS when the plant is up and running. Of course, you can do localized test when it is needed otherwise you will have plenty of downtime that will surely affect your production.

PID tuning should also be considered as essential DCS reliability testing. For example manual output ramp rates can be configured but need to be validated during plant tuning. Do you require 20 percent or 1 percent per second,.Can the actuator move as fast as the demand, does it cause a deviation alarm between demand and feedback. Likewise for setpoint adjustment ramp rates and limits. Taking into account both manual and remote modes. RSP may be sent from an external device that requires ramp rate limitation configured in the PID Controller yet perhaps missed in FAT. Reliability will be achieved by tuning & validating the settings at all of the difficult operating points. Lots more to check but so little space to write.

Though reliability will be well defined in the design scope via redundancy and other backup strategies, an integrated FAT including both hardware and software tests would be handy in determining the DCS reliability. Other subsystems and third-party interfaces also need to be verified alongside this. Even with a reliability rate of 99.99%, control system outages have happened or are still happening in our industries. In most cases, these can occur due to user or procedural faults at the customer's end. A better preventive maintenance plan post FAT and SAT will ensure system reliability.
