One way to manage the limitations of 3D printed products, is to use materials appropriately. Some materials have temperature or mechanical characteristics that need to be accounted for during 3D printing. It’s advisable to use different materials with the appropriate printer and design.

Think beyond single materials! Combining them unlocks new properties. Imagine a flexible and strong composite by blending flexible and rigid filaments. This lets you tailor your prints to specific needs. Experiment with ratios and combinations to create custom materials with unique advantages, pushing the boundaries of what's printable.

Layering techniques are your secret weapon! By strategically changing how layers are oriented and sequenced, you can enhance a print's strength, flexibility, or texture. This can compensate for material weaknesses like brittleness. With careful planning and testing, you can optimize layering patterns to achieve your desired results without needing a material change.

Temperature plays a surprising role! Adjusting printing temperatures can influence material behavior. Some materials become more pliable or bond differently at different temperatures. This opens doors for innovative applications. By fine-tuning your printer's settings, you can exploit these variations to create objects with improved performance or unique features that wouldn't be possible under standard conditions.

FEA software allows us to predict the deformation and stress in the 3D print under various conditions and allows us the design accordingly. Another thing to consider is topology optimization. It adds or removes material to our part based on the applied forces. This allows us to optimise the design. Both FEA and topology optimization can be done in most CAD software itself. They are quite powerful for small to medium designs. I personally have used solidworks for these and have obtained great results.

When considering 3D printing for an application, start by understanding the application, its environment, process parameters, and functionality. Challenge yourself with these questions: 1. Why is the current application made with this material? 2. Can we use a different material with the same functionality? 3. Does the entire part need to be made from this material? 4. Can post-processing improve the material's integrity of 3D printed material? If the answers are no, rethink your approach. If you still find limitations, consider how integrating 3D printing with traditional manufacturing can reduce lead times, lower costs, and minimize labor. Remember: Leveraging 3D printing can optimize and innovate your manufacturing process.

The beauty of 3D printing is that you are actually creating the material during the printing process. Playing around with process parameters will result in different material properties. Performing post-processing such as heat treatments will even offer you more possibilities.

For soft materials like TPU, you can print quasi-flat parts larger than the build volume’s dimensions allow. Simply roll up the part in CAD, print, and unroll.
