To get the best of both worlds - efficiency and quality - We need to leverage both Lean and Six Sigma methodologies. Lean enhances efficiency, while Six Sigma addresses variations and defects reduction in your process. It's important to recognize that these two methodologies serve distinct purposes and are not interchangeable. Attempting to address both efficiency and quality with a single approach can lead to suboptimal results. Going back to basics-The 6 Ms 1. manpower- properly trained/motivated 2. method- use the best techniques 3. material- point of use material always available, with high quality/on time suppliers 4. measurement- right KPIs to look at efficiency, quality and employee sat 5. machine- tooling to mistake proof things and - with no unplanned down time using IIOT 6. mother nature-id risks in the above/have mitigation plans in place Plus You need the inefficiency load chart that looks at each operation and calculates how much output is lost to - quality, set-ups, ..... Once you have this chart, you can run your business better. You know what the bottlenecks are and you know what actions need to be taken as shown on the inefficiency chart.

Yes lean manufacturing works, but before implementation, you have to build a cohesive team, you need engagement and buy in from your staff/team. You have to lead them, help them grow. You need your staff to care, with a strong team that cares comes accountability. Once you’ve achieved that, then the lean manufacturing principles will be embraced and succeed. We implemented an operational excellence program, that did very well, where the members of the team embraced the principles.

I would prefer nurturing team with respect to work operation in three steps, 1-Safety 2-Quality 3-Productivity Moreover, I will synchronize my production with all process to get connected thus targeting to reduce lead time between each shop. Lastly work for line-balancing, where done several small improvements to make it zero starvation.

In my opinion, it doesn't matter 4 or 5 or 6, the correct way of using and using new technologies and the interaction of the specialized workforce with that technology will be the basis for the increasing development and growth.

To grow quality together efficiency I see the necessity to analyze the entire supply chain. I understand that one part is inside in our house, but the other in the site where our product is going to be used, then all improving must be developing considering a global chain as possible. Take a picture and detect process opportunities on both sides of the equation and look for changes that give benefit to both and remember that necessities from yesterday are not the same today and will not be in the future. Technology is changing every day and costumers too, find the way to insert those changes to our operations as soon as possible. Remember also take a look on new material, new machines and new people skills this could make the difference.

My proposal is to design a potential quality strategy and its actual implementation with the priority of quality control and quality assurance and control of customer satisfaction feedback will determine the future of a manufacturing complex and ensure its survival.

I believe in keeping it simple and tier meetings at visual management boards provide a focused and effective feedback loop. By scheduling the tier meetings and escalating issues that can not be fixed by continuous improvement organizations are able to be adaptive and nimble often with out the need for leadership and what is often a slow discussion process at higher levels of an organization.

Establishing daily management system can be the key to sustain the standard and establish continuous improvement culture. Daily tier meetings can drive problem solving and uncover disruptions in production system, which can help the team to achieve excellence in quality and also eliminating waste/ bottlenecks in process

Apart from other point above make sure you have Power BI implemented at all key areas. The visibility of defects, variation in real time with trend charts will help you to improve quality, efficiency very fast. The management control and reporting system must be in place from hourly operations to plant manager level where every one is supported on any out of control process(for example in Plant operation).

In order to simultaneously improve production Quality and production Efficiency one needs to perform Value Stream Mapping of the entire production process. Then all the bottle-necks in the process identified to improve efficiency using reliable systems. Implementation of the reliable systems will consequently result in improved product quality since the bottle-necks of defect product handling will be addressed. Value Stream Mapping would be the first step for any manufacturing business to determine which areas of the production process needs attention to improve production efficiency and product quality.

Risk Mitigation: People don't fail, processes fail. Risk mitigation should start with the APQP process and should constantly evolve into a finely tune method of achieving your desired results throughout the life of the product.
