1 Reduce part count

One of the simplest and most effective ways to apply DFM is to reduce the number of parts in your design. This can reduce the need for fasteners, joints, tools, fixtures, inventory, and assembly operations, as well as the potential for errors, misalignment, and failure. You can reduce part count by using standard or modular parts, integrating or combining functions, eliminating unnecessary features, and using snap-fit or self-locating mechanisms.

To reduce part count while retaining the same level of functionality we will, more often than not, need to increase the complexity of existing parts. This is better suited to high-volume production runs with long lead times as complex parts are exponentially more difficult to manufacture. So for low-volume production runs it is often less risky to keep the higher part count. With high-volume runs the lower product costs outweigh that risk making the additional work worth it financially.

2 Minimize material variety

Another DFM guideline is to minimize the variety of materials used in your design. This can reduce the need for different processes, equipment, suppliers, and quality tests, as well as the risk of compatibility issues, corrosion, and environmental impact. You can minimize material variety by using common or readily available materials, avoiding exotic or hazardous materials, and selecting materials that match the functional requirements and the manufacturing capabilities.

Minimizing material variety can have some advantages however the optimal material should always be selected irrespective of other materials. Example: You have a two-part clamshell and side A is exposed to higher temperatures than side B thanks to some nearby electronics. Selecting dissimilar materials for each side would make more sense in this situation as the more heat resistant resin would have a greater processing cost during molding. By trying to keep them the same you would end up with either a part that is too expensive or a part that may be prone to failure.

3 Simplify geometry

A third DFM principle is to simplify the geometry of your design. This can reduce the need for complex or expensive machining, molding, casting, or forming operations, as well as the amount of material, energy, and time required. You can simplify geometry by using standard or simple shapes, avoiding sharp corners, undercuts, thin walls, or deep holes, and designing for symmetry, uniformity, and alignment.

Consider Process Guidelines Each manufacturing process has a unique set of guidelines that part designs must adhere to before being successfully manufactured. Designing the part first and focusing on the process later will lead to lower quality parts at an inflated cost per unit. By considering the process & material guidelines prior to part design you can ensure your designs will translate from prototype to production seamlessly.
