What are some common challenges and solutions for removing support structures from 3D prints?

Even though there are many different options for supporting parts, it is ALWAYS better to design your parts so that supports aren’t necessary whenever possible.

In my experience, it is easier to print in multiple pieces then glue them together than it is to print everything in one go.

I have recently experimented with tree-type supports and I found that they used less material and came off the prints easier. They also preserver the surface finish under the supports.

Support structures can be a pain. For those that do not have the ability to use water soluble support material like PVA through dual extruders, I have found the best way for removing stubborn supports is to have a kit of quality tools that can perform various tasks in a safe manner. My kit includes long and medium needle nose pliers, a hemostat (for getting into a tight space and holding the tool there), a small xacto knife kit, a set of precision detail sanding blocks with various grits of paper, quality side cutters, and a small butane torch. Remember, use the right tool for the job. A wrench is a wrench. Not a hammer.

In my experience, minimizing overhangs to 50 degrees or less is the sweet spot to avoid having to use excessive supports. I will sometimes create my support structure inside the model itself if I need very precise control over where a support is located, and how I need to remove it. Optimizing supports starts with proper design planning. Think about your manufacturing process. Consider how the object will be oriented on the print bed, your probable print settings, and what type of stresses your part may experience and design with those factors in the forefront of your mind. Ensure you have proper standoff distances between the outer walls of your print and supports, and make sure that your print is oriented in a way that make sense.

In my experience with printing in precious metals, one has to take into consideration the value of the supports. We look how much time would be invested to remove a support design. We give ample consideration for the costs and time. Position the model on the print platform is another important factor.
