What challenges arise when scaling rocket production to mass production?

In my experience, materials is one of the primary challenge/research area in rocket science. Rocket mass production can be streamlined if the materials are meeting the desired characteristics and are available in abundance for easy processing. We want the materials that have high specific strength and can withstand extreme temperatures at the same time. Furthermore, the desired material should be easily manufacturable and should be apt for realising complex geometries. Latest research includes CFRP, GFRP and ceramic materials.

1. Export clearance for Aerospace grade carbon fibres and Silicon Carbide fibres depending on the country of origin and its defence import-export policy. Getting access to Ceramic Matrix Composites would be a big enough challenge. A long term strategic agreement with the supplier, can help in this cause. 2. Procurement of chemicals for fuels, especially in the case of solid propulsion is a challenge. Having indigenous capability to manufacture essential fuels. 3. Materials are paramount in the scaling up production of rockets. Manufacturing critical, they include aluminium and stainless steel for structures, hafnium and ceramics for the thermal shield and engines, composites and carbon fibre for the tanks, and the rare earths and PGEs in the avionics and comms. In my experience, limited availability of the alloying metals, and in particular the REEs and PGEs, will impact directly both the cost and production.

Team: People who designed the rocket leave the company one by one. The headcount shrinks. A smaller and less experienced team has to support increased launch cadence. Money: Scaling up production costs a lot. Every single part has to be produced in larger amounts to enable higher launch cadence. Manufacturing is critical for mass production. It can be time consuming and expensive as precision is the utmost priority. Various aspects like curing for stress removal, tolerances, heat treatment etc., are to be considered. For example, during machining, 15CdV6 alloy steel material requires to be heat treated twice for achieving precision. Therefore, it can be very time consuming for accommodating the desired geometric tolerances in 15CdV6 alloy steel. Thereby, affecting the production line. Additive manufacturing is an innovative way to incorporate complex designs whilst having a mild effect on the production timeline. SpaceX has already incorporated additive manufacturing in Merlin engine’s production line.

Serial production of components is something that is coming to light and should be given a more serious thought. Not only does it contribute to cost efficiency, it is easier to implement rigorous quality control measures due to standardization of equipment. Greater consistency due to mass production and higher production rates are added advantages. Finally, working in a serial production environment can lead to skill specialization of the workers, with increased efficiency and expertise.

Having worked across multiple sectors and industries, I can attest that the manufacturing of rocket parts and system assembly—and generally the entire civil aerospace and space comms—is by far the most advanced. Standardisation is pervasive from the design version control to the part/subassembly QC to the bench and static testing. And beyond. Sometimes special clean room environment is required for operation. Handling can be tough so much so that even the slightest shock generated during transportation can affect the system. There have been cases in which flight cleared satellites toppled due to poor handling. Rocket integration requires proper planning as interfacing is complex. Just like automotive production line, a future rocket production line can also be planned for mass integration.

A typical rocket comprises 1000s of components and 100s of sub-systems which are often sourced from different specializing industries. An aircraft also has a similar logistical challenge but where the rocket industry poses a unique challenge is the requirement of state-of-the-art technologies for many of its components and sub-systems. Any hiccup related to the supply chain of raw materials or hurdle in the production and transportation of components can cause the whole production line to stall leading to massive cost overruns. Even minor deviations in Quality protocols can lead to tremendous losses.

The economics of rocket business must be well understood and thoroughly applied, and not only by the executive team. A sound business model will cover everything including the Human Resources, design and manufacturing, and operations. Get A-players for all the company functions, from the concept design to shop floor techs to flight telemetry. Manufacturing must be cost-effective, timely and reliable. Envisioned operations have to be thought through from the design stage, e.g. the booster reusability. These have to serve the range of services offered, such as the commercial satellite launches, weather and land mapping, and communications.

There's a misconception that most the cost differential between Falcon9 and EELV boosters (ULA Delta/Titan) is the re-usable vehicle, however the majority of the difference is likely due to the kerosene fuel vs LH2. In this aspect, there are research projects that aim to bring new ways to propel in space. This includes nuclear propulsion, ionic propulsion, and warp drive etc. Concerning aerodynamics and control, smart materials based morphing structures are being studied. These require lesser number of actuators.

Exploring these alternatives diversifies the space access landscape.

Innovative trends include miniaturization, smart propulsion, data analytics & more! The space industry is utilizing emerging technologies, including 5G, advanced satellite systems, 3D printing, big data, and quantum computing, to upgrade and scale operations in space.

La performance d'une fusée est sa capacité d'apporter une masse sur une orbite déterminée : cette masse est déterminée par la capacité intrinsèque du lanceur. Aujourd'hui, les chercheurs continuent d'améliorer la propulsion chimique mais il est de plus en plus difficile de repousser les limites. Mais la masse en orbite est aussi lié à la performance de l'ordinateur de vol, plus la trajectoire sera optimisée plus la masse restante en fin de vol sera importante. La fusée Ariane 5 est réputé pour la qualité de ses trajectoires de vol, c'est d'autant plus vrai si la masse doit avoir une orbite lointaine comme le James Webb qui a pu économiser du carburant. Une innovation des fusées sera donc l'amélioration des calculs de trajectoires.
