1 What is MRP?

MRP is a computer-based system that uses data from your production plan, inventory records, and bill of materials (BOM) to generate purchase orders and work orders. A production plan is a schedule of how many units of each product you want to produce in a given period. An inventory record is a database of the current stock levels and locations of your materials and products. A BOM is a list of the materials and components that go into each product, along with their quantities and specifications. MRP uses these data to calculate the net requirements of each material and component, which is the difference between the demand and the available supply. It then determines the order dates and quantities of each material and component, based on the lead times and lot sizes of your suppliers and processes.

At early career I heard the concept of MRP-1 & MRP-2, I asked a question to manager, why Material Requirement Planning is given 1 and Manufacturing Resource Planning given 2? Answer is every business model is input (Material) is being converted to output (Product), so we have to follow sequence of operations. MRP-1 is a planning and control system for inventory, production, and scheduling. MRP converts the master schedule of production (PPC) into a detailed schedule, so that you can purchase raw materials and components. Used mostly in the manufacturing and fabrication industries, this system is a push type of inventory control, meaning that organizations use forecasting to determine the customer demand for products.

2 Why use MRP?

MRP can help you manage multiple products in manufacturing, providing numerous advantages such as reducing inventory costs and improving production efficiency. It can also help you avoid overstocking or understocking materials and products, which can result in high carrying costs or lost sales. In addition, MRP helps coordinate the flow of materials and products through your production system, decreasing idle time, setup time, and downtime of machines and workers. The primary objective of MRP is to make sure that materials and components are available when needed in the production process and that manufacturing takes place on schedule. An effective MRP system enables company to eliminate waste, and minimize inventory and carrying costs by ordering and using resources only as needed. By tracking exact materials requirements, identify Economic Order Quantities, or the specific volume and frequency of product orders. MRP also enables to schedule production time across multiple products while planning for upcoming production needs.

3 How to implement MRP?

To implement MRP, you need to define your products and BOMs, collect your data, choose the appropriate software, run and review your MRP, and execute and monitor your orders. You must identify all the products you produce and create a BOM for each product, showing the hierarchy, quantity, and specifications of each material and component. Additionally, you need to gather data such as production plans, inventory records, lead times, lot sizes, safety stocks, and reorder points. Selecting a compatible software that meets your needs and budget is also necessary. When running your MRP at regular intervals, review the outputs such as planned order releases, material requirements, and exception reports. Finally, execute the orders generated by your MRP and monitor their status while communicating with suppliers and customers.

MRP is not a perfect system, and it may face some challenges. MRP gains the advantages, but some challenges are there like the quality of the output is directly linked to the quality of the input. Outdated data, input errors, and inconsistent record keeping can all limit the potential benefits of an MRP system. The results may include missing parts, missed delivery dates, and order delays.?Prior to implement MRP, proper training required to all levels of employees who are working in respective functional departments and whose responsibility linked with material flow right from stores to dispatch.

5 How to improve your MRP?
