When our scheduling systems are disconnected, or distant from our operations, we will overproduce. If we think of how manufacturing behaves, an increase in Lead Time, equals an increase in inventory. Likewise, when our scheduling systems are distant, the lead time increases, thus amplifying the order quantity. The scheduling systems should be integrated into the line, which should be set up on pull, or flow. Batching should only be done when we cannot meet takt time and we cannot purchase additional machines. Batching should be viewed as a short term countermeasure. Inventory equals cash. If we said we could not afford machines, we should not be tying up cash as a strategy.

When we think about the idea that lead time equals inventory & inventory equals cash, machine downtime equals inventory & therefore cash. When a machine is down, we are losing money, both from the work stoppage, but also in the revenue stream. The more often the machines are down, the higher the inventory buffers will be set to protect the lines from the outage. This ties up cash. When we begin to realize that this is how the system behaves, we will take a more serious look at our preventive maintenance programs.

The customer is not a bad thing. Many times, when operations begin to struggle, and teams can't get output, it strains the relationship between customer and supplier. Many companies, as a defense mechanism, stop talking to the customer. This is the wrong behavior. We must keep talking to our customer. The worst the situation is, the closer we should be walking with them, even if it is uncomfortable. One of the worst situations that can happen is when a manufacturing line is struggling to meet output & then they get hit by an un-predicted schedule change by the customer.
